Choose a packaging printing method by matching the package and substrate, quantity per SKU, color and image requirements, variable information, finishes, setup or tooling, lead time, material minimums, repeat-order plan, inventory exposure, and total landed cost. Digital, flexographic, gravure, and offset printing are different production systems; no method is universally best or cheapest.

Compare the four printing methods correctly

Digital printing transfers artwork without conventional printing plates or gravure cylinders and can suit selected lower-volume, multi-SKU, test, or variable-data projects. Flexography uses flexible relief plates and is common across films, labels, corrugated packaging, and other substrates. Gravure uses engraved cylinders and can support demanding repeat production where its setup and run economics fit.

Offset lithography is different from flexography. It commonly transfers ink from a plate through a blanket to a paper-based substrate, making it relevant to many folding cartons and commercial print applications. The package format and substrate narrow the available methods before quantity is compared.

Use quantity per SKU—not only total quantity

A program with many artwork versions may have a large total volume but a small quantity per SKU. Record every size and design separately, then identify shared dimensions, materials, colors, and repeat elements. This affects setup, material utilization, changeovers, inventory, and which print path is economical.

Avoid universal crossover quantities. Package area, material, color count, plate or cylinder cost, waste, finishes, lead time, reorder frequency, and inventory risk can move the crossover substantially.

Compare color, finish, and artwork requirements

Define process and spot colors, opacity, white ink, metallic or foil areas, matte or gloss, tactile effects, clear windows, gradients, fine copy, barcodes, registration, rub resistance, and reference standards. A process that reproduces one design well may not support every material or finish combination.

Ask what the selected proof will demonstrate. A PDF proof may confirm content and layout without proving substrate color, opacity, texture, foil, clear film, production color, or package geometry.

Compare total project economics

Request setup or tooling, material minimums, print and converting, expected waste, proofs or trials, unit cost, freight, future cylinder or plate handling, and reorder assumptions. Include the cost of excess inventory and obsolete artwork when comparing a larger minimum to a shorter digital run.

The final decision should be written into the approved specification and quotation, with quantity by SKU, substrate, colors, finish, proof, tolerances, and release responsibilities clearly identified.
